Take off the pressure of the fuel system, and remove the cable at the negative terminal of the battery. Empty the cooling system and take the air intake duct assembly out. In 2005 and preceding models, de-fit with the throttle body of the intake assembly by removing the throttle cable and unscrewing the throttle body. Label and remove all wire harnesses, control cables and hoses attached to the intake manifold. Take off the fuel rail, injectors and injector wiring harness. Under intake manifold, unsnap intake manifold bracket and un screw intake manifold mounting bolts/nuts and continue to hold intake manifold above engine and strip it off. Take a gasket scraper and scrape off all the residue of previous gasket material, and sealant used on the manifold and the
Cylinder Head, and then it is important to clean the mating surfaces with gasket cleaner or solvent, without gouging the gasket surfaces. In case the gasket was leaking out, then have the manifold inspected at a machine shop at the automotive and checked on whether it is warped and resurfaced where needed. Install new gasket, and then place the manifold on the head, install the nuts/bolts and tighten it in three or four equal steps to the torque working in the center towards the working ends alternating upper bolts/nut to lower bolts/nut to prevent warping of the manifold. Install the other components that have been removed in the sequence in which they have been removed, ensure that the throttle linkage is smooth and then start the engine, refill the coolant system, reconnect the battery, then start the engine and test it against leakages. Test the car on the road and ensure that all the accessories are functioning properly including cruise control system where applicable. In 2006 and later models, get rid of the engine cover, as well as the left section of the strut bar. Unattach the cooler and heater pipes to the firewall, unscrew the heater hose to the heater pipe and put the hose and the pipe aside. Take off throttle body, unscrew electrical connectors of ignition coils, fuel injectors, or any other sensor that uses the same main engine harness and place harness aside. Unscrew the fuel supply line quick connect fitting and all the hoses attached to the intake manifold. To remove the engine compartment under-cover, remove the fuel rail and injectors, elevate the front part of the car and place it on jackstands in a secure position. Unplug the electrical connector on EGR valve and all other electrical parts to underside of plenum/intake runner assembly, and dis-assemble all electrical harnesses to plenum/intake runner and place aside. Disouple all coolant and heater hoses attached to the EGR valve, the thermostat and the lower side of the plenum/intake runner. Unplug the electrical connectors of the air conditioning compressor and the knock sensor. Next remove upper and lower plenum/intake/runner fasteners and then remove plenum/intake/runner and the plenum gasket, the next step is to remove the intake manifold and the intake manifold gasket. In case of replacement of the plenum/intake runner, take off all parts of the old plenum and fit them on the new plenum. Installation is the opposite of dismantling and it is important to apply a new gasket and to tighten all the fasteners to the torque. Re-fill the coolant system, re-connect the battery, switch on the engine, and inspect the leaks.
